Electroplating Workshop

Reliable wireless connectivity solutions for chemical-intensive, high-humidity electroplating facilities.

Background

A large electroplating facility in China spans approximately 80,000 square meters and is equipped with 12 fully automatic overhead traveling crane (OTC) electroplating production lines, serving the surface treatment needs of automotive parts, electronic components, hardware products, and other industries. The workshop maintains a relative humidity of 70%–95% year-round, with high concentrations of chemical vapors (sulfuric acid mist, hydrochloric acid mist, chromic acid mist, hydrogen cyanide). Temperatures in the tank-side areas can reach 45°C–55°C.

Currently, each production line is equipped with program-controlled hoists (overhead cranes) that automatically transfer workpieces between plating tanks with positioning accuracy of ±5mm. Each tank is equipped with 20–30 PLC controllers, online sensors (pH meters, concentration meters, temperature probes), and industrial cameras, which precisely control key process parameters such as current density, bath temperature and composition, and plating time. Production data is integrated through the MES system, enabling full-process digital management and control. However, wired network deployment is costly and difficult to maintain. The acidic alkaline fumes and high-humidity environment in the workshop directly corrode cable sheaths and equipment interfaces, resulting in an average service life of less than 6 months for standard networking equipment. At the same time, strong electromagnetic interference generated by rectifiers causes communication lag and packet loss, affecting the coordinated control of hoists and production line equipment.

The customer urgently needs an industrial wireless communication network with high corrosion resistance, high reliability, and long service life to ensure stable data transmission and seamless equipment connectivity.

The Challenges

Chemical Corrosion

Sulfuric acid mist, hydrochloric acid mist, and corrosive gases erode circuit boards and interfaces. Standard switches and APs last less than 6 months on average.

Wiring Difficulties

Corrosive vapors cause cable sheaths to crack and connectors to oxidize rapidly. Deployment and ongoing maintenance costs remain extremely high.

Signal Interference

Metal plating tanks, hoists, and large equipment obstruct wireless signals. Communication dead zones and packet loss are widespread across the facility.

Production Losses

Communication failures bring entire production lines to a halt — a single outage can cost tens of thousands of RMB, with annual losses exceeding one million RMB.

Solution Architecture

  • Access Layer — KXA5100-5N Industrial Wireless AP

KXA5100-5N APs are deployed at high positions (overhead steel structures or pillars) across each production line area, providing full-coverage wireless signals throughout the workshop. With IP67-rated protection, corrosion-resistant metal housing, and 17dBi high-gain directional antennas, the APs ensure stable signal penetration through metal plating tanks and hoist obstructions, while withstanding the corrosive gases and high-humidity environment for long-term reliable operation.

  • Client Layer — KXC1100-5N Industrial Wireless Client

KXC1100-5N Clients are deployed inside crane control cabinets, PLC control cabinets, and sensor data acquisition boxes, converting wired terminal devices into wireless nodes. Each Client connects to the nearest KXA5100-5N AP, enabling real-time data transmission between terminal equipment and the control center. With fast roaming support (<100ms), Clients ensure uninterrupted communication as cranes move along the production line.
